While I was doing the swap I compared the V6 fender liners to the GT liners and the V6 liners were smaller. If you are reusing the V6 liners then the sides of the GT bumper will be forced inward and cause that bump you experienced.

When I installed the bumper, I first installed the fender liners. Then I installed the engine splash shield. There are 4 screws that attach the engine splash shield to the GT fascia. There are 2 screws that attach the engine shield to the radiator crossmember.

I hope this helps.
I was also thinking along these lines too. He mite have a combo of all of the above going on which would create that bulge. raubt, take off the splash sheild, and remove the screws to your fender liners and see if that gets the bulge out. If so then you know what parts you need to buy.

Here are all of the part numbers for the parts I purchased for the swap from Ford.

1. 5R3Z*17626*BA - DEFLECTOR (This is the shield that goes from the bottom of the front bumper to under the radiator)

2. 5R3Z*16102*BA - GUARD (Fender liner)

3. 5R3Z*16103*BA - GUARD (Fender liner)

I actually pulled all of the part numbers from a thread listed in the 4.0 Tech FAQ. That was an extremely helpful write up by SPARTAN VI.

The part numbers for the screws and inserts to attach the lower splash shield can be found there too.
