OP, I suggest that you hang out at the Mustang Collective...
The fastest V6 (10s cars) are there and those guys will give true advices and true numbers.

There is no aftermarket heads and cams worth a damn for the 4.0 so it would have to be all custom work to get remotely close to 500 ponies.
I don't know why aftermarket companies didn't invest in this because there was (still is) a real market/demand when those 4.0 Stangs came out.
Lots of folks wanted to make them go...

A custom twin turbo set up is your best bet to reach that mark, but still, not on a stock block and your T5 will only last minutes, lol.

Good luck.
^^^^^This!

I do not doubt that one day a V6 will pump out 500+ crank BHP, hell, the 3.7L in 2011-12 S197s are candidates for that with the addition of EcoBoost and high boosting.
But a 4.0 is not made for that. Machinework is a must and all forged (true forged, none of that fake "forged" sintered crap) is an absolute necessity to be able to take the boosting needed to reach that mark.

That's the gospel there brother, what else do you need to know?
Sounds like a massive build and should be sweet in the end, guess we will see what's up with a dyno at the end.

In all this talk you've never once mentioned anything about fueling... forget to upgrade that and you're car will blow up the first time you start it up.
