are you talking about the o-ring for inbetween the upper and lower housing?if so rock auto was the only place I found it if you trying to get the sending unit into a new housing you should just by a new sending unit...I am drinking while writing this if it doesn't make any sense...
Just go to your local hardware store and find a O-ring to replace the stock one since Ford does not sell that by itself.
I've run into this problem on my '07 as well. I'm doing the job myself, and I had a heck of a time finding the parts. However I could not find this o-ring. I'd love to do as you suggested, but I have no idea what size to get. Do you know the measurements for this particular part? I ask, because once my car is disassembled, i will have no way to get to a hardware store, so I would like to get the o-ring before I begin work.
Any info helps. Thank you.

thats why i didnt mess around, i just bought the sensor. was worth $20 or so to me for no hassles. my old sensor was loose as a goose in the new replacement housing. the new sensor fit great. it seemed like they changed the size all together, but i could be wrong.

I am having some coolant leak issues as well, however it is not a consistent basis. I came across this website, which also includes the parts that are needed. The parts list on the website matches the parts list I received from the dealership, where I had my car checked out. The mechanics at the dealership are assuming I have a cracked thermo housing, but not sure which one, so they quoted me $550 to replace both. I am holding off due to knowing someone that can do it less expensive, if i provide the parts.

$550!! That is crazy!! It is a really easy job to do yourself and doesn't' take very long at all. You can get both the upper and lower housings for $40 at www.roackauot.com and they are Motorcraft parts. More than likely you only need the lower housing as it is the one that has all the issues.
As for the O-Ring I mentioned earlier in this post I was talking about the one on the temperature sender. The poster that changed the entire sensor because it was loose basically just spent $20 on an O-ring. The sensor itself is made from brass and dose not change size. But the O-ring does over time causing the sensor to fit loose.

if you were referring to me, i had no problem with getting the sensor and not having my dd down looking for a 50 cent oring. i also changed mine as preventative maint, after seeing so many guys get stranded. i saved the old one just for backup since we have 2 4.0 stangs. the odd thing about the sensor is the old one fits the old housing and does not leak, but the old sensor did not fit the new housing. so something changed. i have a huge o ring kit i bought from graingers yrs back and didnt have one that worked. the only auto parts around here in the ozarks is a "3 time oreillys" so i didnt even bother with them. heres a writeup with pics i did on replacing the thermostat housing

The guy who said in post 11 that there is a metal one never responded to Nice Pony -- and so far I've never found one. Many have searched and unless you can fabricate one yourself, I don't think a metal one exists.

that is correct. 05horse, was going to fab one years ago, but not sure if it ever worked. ive never seen one myself, but it would be a good idea for sure.
