Hey I think they may be leaking because the old paper gasket was not cleaned off well enough. That entire service should be shiny metal, not part shiny part old gasket.

Well I tried that. I actually hand sanded it down before the last install to a nice clean finish with really fine sand paper so I doubt that's it.

I don't want to further derail your thread with my other opinions (and I am sorry for my participation in getting your thread so far off track), but if you want to give it another go you can try this to technique to flatten them for very little money at home:

The most expensive thing will be a sheet of glass big enough to do a header. VW guys (and obviously small engine guys) have been using this trick forever. Your local body shop can probably sell you some "long" sand paper off of a roll (for using on body boards) to get you the coverage you need. The bodyshop stuff will also have an adhesive back which might be nice for this project. I would still use it wet. FWIW, I bought a few rolls of 180 and 250 (I think 100' rolls?) for about $40 a roll. Body shop will probably just GIVE you a few feet.

Total cost will be approaching $50 by the cost of glass alone (could always get some out of an old window too). BUT... You'll have the glass in the future for other projects.

I still recommend quality header gaskets no matter what.

Back from the dead! So I did this but yet to install headers back on. Darn rain and no garage sucks! Just a recap. My new BBK shorty header would not seal to head on drivers side. Tried many different types of header gaskets but no luck so I sanded down using glass. Here are piks. Seriously if this fixes it imam be really disappointed with BBK as I have never had issues with any of their parts. I hope that American Muscle or BBK can send me at least a throttle body or something as compensation kuzz i've gone thru a lot with these here pipes..

30min into sanding. Very tedious work.!

That looks much better , but you could have used a die grinder and a 3m roloc pad to get it done if about 5 min.

If only I had more tools! I just purchased well my gf gave it to me for xmas but I did get to choose it, a Dewalt 20volt Impact gun and love the thing!! I cant believe it just now is in my life. I did my front struts on the bucket (aka work horse aka 92 Toyota paseo) and OH man it was soo easy! My hands are ganna be spoiled from now on because of this thing!

I hope I fixed this darn header!

Do you see those dark spots as I was sanding.? I think that's where my problem was. Those areas are obviously uneven and that's why I kept blowing header gaskets...I HOPE!

I tell ya man , almost every specialty tool that I have I own out of sheer reluctance to work harder than I have to lol .
