Installed midi length headers on my 289, 67 coupe. Carefully bolted collect/gasket assembly in place and tightened bolts sequentially before I even put the headers on the engine!! Then, carefully welded exhaust system to the collectors after all the parts were fitted, thus ensuring PERFECT mate-up between the collector and header. One side leaks!! Took gasket out, and it is clearly leaking dead center between one of the bolt pairs on the 3 bolt connection. The gasket had not yet eroded or burned away, so I rotated it, and again put it back together, being careful to tighten all three bolts symmetrically as I tightened down. Damn thing still leaks!!
What's the secret to no leaks?? It's a pain in the ass getting at the top side of the three bolts to hold them when assembling/dis-assembling the collector connection. If I was smart, I would have tack-welded the bolt heads to the collector flange before I installed the headers, but it's too late for that now.

are you using standard gaskets? if so buy some dead soft alum ones

Mine ALWAYS leak, it pisses me off. But it bottoms a lot too. They can be hard to keep sealed sometimes, the old joke about if you have LT's you have a leak.

the gasket material makes a big difference. Also check for burrs, etc. one thing that helped me was to use hi-temp silicone on both sides of the gasket and let it set up, about 15 min, then install it.

Buy the graphite gaskets and smear the ultra-copper gasket sealer on both sides of the gasket. Tighten and let sit for about an hour. Should be good to go!
alum gaskets ftw, autozone and advance normally stock them
