I have 04 Mach 1 with 69K, the engine has a knock (not a tick) coming from the right rear top of the engine. The engine has to be warm and it starts at around 2000 rpms. When it's cold there is a very slight tick. The ford garage doesn't know what it is and wants to replace the motor.

there was a problem with the 03 heads doing what you are saying, maybe you have an early model 04 with 03 heads? they were supposed to have this resolved by 04.
i dunno about that, even with all of my fuel injected cars ive never heard the fuel injectors "tick" or "knock" the only thing i could think of is if he blew a spark plug out of the head but he never said anything about the car running bad.
to the op. you are putting 91 and up octane in the car correct?
Also, make sure that you go to a gas station that has an independent pump for each octane, otherwise you are not getting the full % of octane your car requires.
Otherwise, check your injectors as well.

This isn't a "tick", it is a very loud knock, like hitting the car with a sledge hammer, we listened very carefully and it's coming from the lower part of the engine.

Well that just changes everything. A very loud knock is not good. If it's not a pushed plug issue I would just go into the motor, find out what it is then go from there. Hell, it could be a bent rod or something will soon be catastrophic. Just dive in it, better safe than sorry, and you'll be more likely to keep your Mach matching #s (if that matters to ya). Let us know the diagnoses, I'm curious.
The diagnosis they finally came up with is a wrist pin, the dealer is going to replace the motor instead of rebuilding it. I'm going to buy the original motor back to keep and rebuild at a later time.
