Popping A/C / Heater

Popping A/C / Heater
I have a '10 V6 Premium. At about 20,xxx miles it developed a "popping" or "clacking" A/C. Like when you would turn the A/C it would go "POP, POP, POP, POP, POP, POP, POP!" when you turned it on, off, changed the setting, etc.
Since it was under warranty I took it to the dealer and had it fixed. Never thought to ask what it was. Just figured it was a faulty part from the factory. It was fixed. I was happy.
Now its doing it again. Heater and A/C, but mainly heater now. Same symptoms. I hate hearing it, and its really embarrassing when I have a passenger.
I feel that since it has happened twice to me it must be a somewhat common problem...
Any opinions?

Its probably your defroster door motor.
It is real easy to replace.
You access it with the glove box removed.
The plastic pivot pin for the actuator arm breaks
and the gear clearance opens up and the pop pop
occurs.
The defroster door actuator has the most side load
on it during operation and is the first to break.
I actually fixed mine with a hot pin thru the case
and up thru the plastic gear pivot pin.
Some epoxy on the outside of the case where
the pin was left sticking up affixes it for good.
Its better than a replacement that will just
eventually break again and again.
