OK, so I just got back from reaming the shopowner. I let him have it pretty good--and it felt damn good too. My goal was just to share with him everything that was on my mind. I was a bit of a d*ck, but still treated him with respect. I left the shop, and within a few minutes, he called and explained that Bud, the Ford tech, had checked the gear pattern, and that it was perfect. He explained that Bud is pulling the gears and bearings out as we speak, as he thinks it is a bearing making the noise. The owner promised that he will be picking the finished car up tonight from Ford, even if he has to stay late to do so. I said fine. I'll post again after I get he car back. Thanks again for all the support everyone.[sm=smiley20.gif]

Thanks again for the replies everyone. Yeah, I'm acutely protective and **** about people driving my car; I could have a nervous breakdown over this whole thing. I'm hoping the answer will come to me in a vision tonight. I may have to get my dad involved--He's a prominent judge/politician, who's best friends are lawyers that get wood off of cases like this. But I'm trying to be civil.
As to wear patterns, I know. I've already put like a thousand miles on the gears, trying to get this problem resolved. I don't know what to do about that.

DEFINATLY talk to your dad, and get your car and money back, and picket their shop with pissed off signs. If the owner comes out to say something to you, then stab him with the sign!!!

From one impatient guy to another, I feel for you. However...
Holy ****...$815 for a gear install. Did they quote you the price before you took it there?? What kind of shop is this that you took your car to?? Not sure what advice to give you at this point that might help to rectify this situation.
For future reference, when it comes to having work done on your car that you personally cannot perform, I do have a suggestion. Go to a local speed shop. I mean one of the real deal shops, the kind that will have carbs and manifolds hanging behind the counter, slicks in the corner, drums of race fuel out back and enough random parts on the shelves to completely assemble a small block chevy. Ask the owner if he knows anyone personally that he would recommend to work on your 5.0. You want to stay away from shops if possible IMO. You're looking for the gearhead that works out of his garage on peoples cars to fund his own weekend warrior. The type of guy that could take a swiss army knife and swap an entire rear suspension in an hour between qualifying and eliminations.
I went this route many years ago. A guy was recommended to me by a reputable shop owner, so I rolled the dice and went for it. When I pulled up to his very humble, somewhat small house, I thought to myself "Sheesh, I hope this guy knows what he's doing". I walked around the house and through a wooden gate to find a garage almost as big as the house. In the area around the garage was a tubbed Vega with wheelie bars, a Roadrunner, a Fox body with a cage and this little guy laid up under the hood of a Chevy pickup intalling a Vortech supercharger. I knew at that point that was the type of guy I wanted working on my car.
Just to give you an example, he charges about $125 for gear swaps, they're done fast, and they're done right.
Anyways, just a suggestion that may save you some money some day. I hate to see anyone getting taken advantage of.

Twisted...If you dont mind, what shop did you send it to? I also live in southern california, I want to make sure I dont go there.
I read your whole thread, I feel for you man! That is one of the main reasons why I dont want to get gears but at the same time I do due to performance and me not being technical savvy, I dont know who I can trust to work on my car. But eventually, I know I will end up getting gears. I just want a reliable person.
Hang in there man!

Thanks for the replies folks. I chose this shop because they came highly recommended, and were touted as 5.0 specialists. In my mind, getting it done right, by a specialist, justified the money (although I got roughly the same prices from four different shops). I figured paying that kind of money would prevent me from having to go through exactly what I'm going through right now. I was wrong. At any rate, on Friday, they swapped out the pinion and axle bearings (again). It made no difference. I'm bringing the car back in on Wednesday so they can swap the gearset. I'll let you know how it goes. Thanks again.
By the way, I'd rather not mention the shop's name until the problem is fixed.
