i wouldnt drill a hole out in the block unless its the last resort. pull the cover, if there isnt any bolt sticking out of the block, get a set of extractors or reverse drill bits and try to pull the rest of the bolt out before you go screwing it up trying to drill it out.

Can't he hit it with PB blaster or Liquid Wrench and let it sit, and then use an "easy out" to remove it? I would give that a shot first before retapping.

...isnt that funny! Similar problem here! I had to change out the thermostat and while doing so, I broke off one bolt. FORGOT THE CAR SAT FOR 10 YRS!!! Then I needed to use the "easy out" so i started pulling everything out from the radiator to the power steering pump cause while im there I may as well clean all these parts one by one. So anyway im taking the fan off and I broke another bolt. WD-40 wouldnt work but PB BLASTER DID! Now im 50% complete. But I dont feel as bad now because I see what your gonna go through and my bolts arent that far in.

Remove the cover heat the bolt hole up spray it with pb wait its still hot work it back and forth with a set of vice grips . Chase the thread out with a thread chaser. If the thread are bad I would heil -a -coil it and when u reisntall teh new pump put a little rtv on te threads of the bolts

Do not drill thru the cover!! If you can't get it out with the cover off, grind it down to the block, centerpunch it, and drill it out and re tap it. If you drill it out thru the cover, you might mess the cover up, it is aluminum and will cut easier than the bolt.

That exact same thing happened to me, even the same bolt. I took off the timing cover and tried the an ez out, but the smallest one sears had was still too big. After trying for about an hour with vise grips i hammered a deep socket onto it, i forget what size, but i pounded it on there and it came out like nothing. The bolt is still in the socket though. But that is what i would suggest before you start drilling. I will be able to tell you the exact size tomorrow

the hammering on the socket probally broke free the rust or corrosion binding the threads up try tapping it with a brass hammer too

Thanks guys for the thoughts. I was so pissed that I just put it back together and I'm going to take it to a shop and have it fixed. I'm just going to write a check and keep kicking myself in the *** for breaking the bolt in the first place. I'm thinking of having the leaking oil pan gasket replaced at the same time.

Gotta go finish watching the Colts beat the Eagles.
