How can an all alluminum 4.6L block handle 800hp, while a 5.0L iron block can only handle around 600hp (at least thats what I have heard)?
Maybe because the actual block is never the point of failure, unless you let the coolant freeze and split it open. Isn't it the internals or peripheralsthat usually fail?

There are a lot of differences other than the material.

The Aluminum block has thicker walls, and the main bearing caps are secured with 6 bolts each, including some that go in sideways. The Iron block has the "old fashioned" 2-bolt mains.

The Ford GT block is also aluminum and it can handle a LOT more power than 800....

OK so I am gonna have to jump in here too, I spent a long time talking with Justin at JPC also since he is who I will have install my parts, but I have also talked with a few people at SHM, Saleen and Roush as well as VT and they all say the stock motor is good for 450-475 rwhp. Now having said that I know personally of two people running in the 460 range (one procharged and one sts turbo) and both drive their cars daily. The STS car has over 25K mi on it since the install.

There was no real science, fact is people have done it and the proof is in the results. Justin himself has one running a bit over that and to my knowledge it is running strong. Really they all found out the same way, tried it and if it worked they whent with it.

As far as what else can be done, well there are a many ways to go. Personally I would like to get a SHM 5.2l longblock and turbo the monster to its top.
