It was a straight dremel bit that did the majority of the cutting, I'll see if I can find the part # as it worked better on the cast iron than anything else i tried. *I think it was this one, have to pull mine out to compare:http://www.lowes.com/pd_55452-353-56...emel+metal+bit
It cut fast enough to make progress but not get me in trouble with trying to control the dremel, which is almost impossible to cut a straight line for me.
I bolted on a set of used header gaskets that matched the heads ports pretty well and used a sharpie as rmodel65 stated and darkened the areas to route out.
After the metal was cut away I used cone, ball and cylinder shaped stone bits to smooth. I also did the exit end of the log as far as I could reach in. You can get a set of stone bits to fit a 3.8 drill pretty cheap, the dremel ones were too small for me and I also used my air tool to grind with the stones so I coculd control speed and not overheat my 3/8 drill.
It's messy so wear eye and breathing protection, I figured at worst if I ruined them you can find stock exh. for almost free and they look 100X better than they did.

awesome, looks good. i just picked up a new IR die grinder so ive been looking for reasons to use it. I need to go pick up some stone bits though, i only have carbide at the moment.
