Its really easy to get back on I was worried too because i thought I would never get it to line back up but its keyed in four places so its pretty easy to line back up if your off by one key its going to be 90 degrees off so its easy to see that its on the wrong key. (just remember where it was when you took it off)

1 and 1/4 sounds close to the size but I dont remeber

do you think a gear puller would work?

none of the auto stores have pitman pullers around here...

You don't hit the ball stud, you hit the side of the pitman arm where the ball stud goes through. This is a rather gross analogy but... it's kind of like squeezing a zit.
Sorry, but I couldn't think of anything better...and now I'm getting nausious. [&:]

Here is about as artistic as I can get. The "O" is the ball stud Hold the one sledge where I have the ">" symbol, and whack it good where the "<" symbol is. It might take a few raps, but it will work. Because the hole is tapered you force it loose this way.

Its defiantly worth a shot (just don’t miss) especially if you don’t have the puller handy

I used a gear puller on mine as long as it makes good contact on either side of the pitman arm and fits square then its okay

You really want two sledge hammers not just one. One will do it, but you are going to work harder and shock the crap out of your steer box (possibly damaging it).

Well guys I'm stumped - beat the crap out of it with two sledge hammers with no progress and couldn't get the gear puller to grip securely enough...

I'm thinking maybe just cut the ball stud below the pitman arm and then drill up through it until the threaded portion falls out...

why would the gear puller not hold on? where the jaws too far apart?

I would suggest finding a better suited puller, Look for a bearing puller instead they tend to have closer set jaws and the pitman arm collar (where you place the jaws) is about the size of some common bearing races

Look for a bearing puller

There is a chance you might have to drill a shallow depression in the output shaft of the gear box to keep the puller from wandering. I didnt have to do that on mine but my puller probably had closer jaws and only two of them not three. look for that 2 jaw bearing puller.
