You got me man, wonder if there is a block in the heater? I know when you fill the system, you have to turn on the heater...check the routing here:

http://iihs.net/fsm/?dir=179&viewfil...%20Cooling.pdf

Does the heater work correctly?

Well, think about it...the only reason the coolant can overheat is if it doesn't flow through the engine. I would start to isolate parts of the cooling system as shown in that diagram and test them for flow-through. If the "upper radiator hose" doesn't warm up after idling the car for 10 minutes, then there is a blockage.

B5 CHECK THE THERMOSTAT OPERATION (4.6L (3V) ENGINES)
• Start the engine and allow the engine to run for 10 minutes.
• Feel the upper radiator hose.
• Does the upper radiator hose remain at ambient
temperature?

well if the heat works when it has coolant in it then the thermostat is definilty opening and it has to be flowing through if heater core is working. The only thing I could gather is the pump is not pumping enough which makes sense or there is a partial blockage in the system slowing the flow down

Also how fast does it heat up when your driving it down the road.

The water is flowing, I can feel the top hose getting warm after ideling. The coolant starts getting hot if I drive it about 10 miles or so.

The only thing that I could think is flush it really good and if that doesnt work get the fan checked out by a tuner. If nothing else take it to a shop let them figure it out. I know it sucks but you have tried all reasonable options

Changed the temp sensor, turned the car back on and the fan kicked on within a min. Fan seems to me working more frequently now. the tip of the sensor was black not sure if that means anything. Drove it around tonight with no problems we'll see what tomorrow has in store.

Any place I can go to get the fan checked by a tuner? Also the car has been in the shop and they couldnt figure it out either.

ODB-II, and can-bus readers are a free 1 use thing at pep-boys/autozones I believe, which is what your after. Should be able to get the temp/fan values.

Have ya had it purged and redone? If what you just did doesnīt do it..
I skimmed, but I didnīt see that you noted the fan wasnīt working, just that it boiled over. Perhaps itīs just a bad ratio/mixture (coolant/water) as stated previously?
