I know with the regular 4.6 delete , which should be the same as the 5.4 bracket, there is a pulley you can use from a e-350 van and don't quote me, but I'm pretty sure its metal. Once u crack that outer lip on that plastic pulley thats just giving that belt a doorway to walk off the pulley.

I got a replacement pulley for free. But I'll look into the other pulley Because I will be extremely happy to have a metal one.

What tensioner are you running and can u squeeze a smaller belt on. With pulley changes I always order every belt from where i was prior to 2 inches smaller, and literally squeeze on the tightest one possible then return the rest. Im running a 2.55 pulley on my p600b with a 6 rib making just shy of 14psi and no belt slip.

I'm running a Thumperrr tensioner and I have the smallest belt I can fit its like 1/4 of an inch away from hitting my 18% od pulley maybe less.

Theres definatly somthing going on with an alignment somewhere for that belt to keep jumping loose, sounds like u have plenty of grip.

Check the vortech idler and the stock idler first, the usual suspects. I know blower wine can hide the noise of a bad pulley pretty well.

can you just get a normal ribbed idler pulley that's 8rib to put in place of the a/c delete pulley? it'd be a bit smaller pulley, however it would be metal. i believe 5.4's use an 8rib ribbed idler along with diesels. i'm just not sure if their bearing ID's would be the same as the a/c delete.

or another idea, is there any way to delete the a/c delete and route the belt another way?
