charging problems help please

Check your fuses. Could be as simple as a blown/bad fuse that supplies the field exitation voltage required for current generation. Also, check all of your wiring connections to between the alternator and the battery (including making sure the battery posts & terminals are clean. If your alternator checked good, on a '91 I'd expect and internal regulator, and it should be good too. If none of this is the problem, I'd start checking wires for continuity. Could be a broken wire.

Check your grounds and replace any cables that look suspect, go bigger if possible. The temp on the alt casing is a giveaway for a bad ground or a short, electronic components heat up for 3 reasons. 1 no or bad ground that doesn't allow the heat to be bled off, 2 they are going bad, 3 improper ventalation. I always run at least 1 step bigger cable on the ground side for my own piece of mind, you could have a bad connection, one that isn't clean, bad cable, or a bad alternator. The test at the parts store only tells if its charging or not charging, not if a diode is on the way out or not.

could I( just hook a wire from where it bolts to the bracket going to the batt neg?

I dont want to rip apart the wiring harness

My first step, I would check for broken, loose ground wires. If you find some, replace them or repair them. It seems that you have something that is loose and sometimes it makes good contact. Good luck.

I checked my grounds and I got new battery clamps, and cleaned all wiring, checked all grounds and all looks good.

one thing nobody asked you was what kind of battery do you have in the
car? if you have anything but a optima red top that will be your problem from
the get go.buy a optima spend the money and you will see a difference!!

I don't think so, they are good batteries,
but it should charge at least 14 volts at idle with a piece of crap battery, that is if the alternator is working.

There is a fusable link coming off the soleniod going to the alternator.Make sure that didn't burn and is making an intermittant connection.

all the fusible links checked good, tested the wires that come from the alt to solenoid, good too, put in new alternator and started it, the volts were at 13.12.
can anyone with underdrives check their voltage please.

my fan didn't kick on yet, and I only have the crank and waterpump underdriven.
stock alt pulley.
