Default Alternator goes out after exceeding 4500 RPMS or bumping limiter (2005 mustang gt)

The alternator has went out three times in the past month. The first time it just normally went out because it was the original alternator and by this time it more than likely needed a new one because I smelled the old one getting burnt up. The second time it happened is when I exceeded 4500 rpm without hitting the limiter in second gear. The “check charging system” light came on; I found if I revved it past 4500 rpm the light would temporarily go off and then come back on within 30 seconds. So got tired of the light and replaced the alternator again. Drove it civilly on the way to dinner and on the way back I got on it again but this time I bumped the limiter. 30 seconds pass and the “check charging system” light is back on.

Make sure the ground and B+ cables coming off the alternator are properly routed, making proper contact at the terminals, and are not frayed.

Maybe use a standard Volt Meter to test the voltage at different RPM's. Granted you'll only be able to take it up to about 3500 RPM before you hit the free rev limiter but, you can see if the voltage is staying below 12.5vDC If it is, that's probably tripping the light. If not, it could be a bad rectifier in the alternator. Are you getting new or rebuilt ones? Most rebuilds don't replace the refectifier unless it has failed.

Thanks for the reply! We traced grounds and verified that there were no frayed/exposed wiring. The cables coming off of alternator are also routed properly.

I have a computer in the car right now while I'm driving it to monitor voltage; I haven't gone over 4500 rpm yet. It has stayed between 13.9-14.5ish. And I am pretty sure that the brand of alternator is Altima/Maxima I cannot remember which of the two though.

Another possibility is that there could be internal corrosion of the B+ cable from alternator to battery. Since the problem persists despite replacing the alternator twice, this does suggest that the culprit isn't the alternator itself.

when you replaced the alternators did you have them tested?

I know you stated that you replaced the alternator twice already, but the alternators that come on these cars aren't the greatest, and I would never recommend an off the shelf from an auto parts store. Check out this link HERE to see a good alternator upgrade for these cars, which many people have had great success in fixing their problems with.
