Head Swap, Broken Rocker Arm
So my car is it at the shop getting my stock windsor pi's replaced with another set of windsor pi's from a 5.4l truck due to spark plug threads. The shopped called me and said when they started the car it was making a lot of ticking heard something snap. They took the valve cover off and it was apparently a rocker arm that broke in half. What could have caused this and what are any side effects?
1. They said the 5.4 cams were identical? Could that have played a part?
2. Bad timing or anything like that?
3. I read something about pushrods getting bent from this, is it possible?

There are no rocker arms, or pushrods in a modular engine.
There are what could be loosely referred to as rocker arms, however to proper name for them is cam followers or roller followers.
As to what happened, I do not know enough about using 5.4L heads on a 4.6L block to answer your questions--there will e someone here who does...

You had said "a rocker arm" was broken. If it's only one then it could old age, previous damage, incorrect assembly, incorrect timing as you speculated in your initial posting, or nothing more than that "**it happens".
Without seeing the engine all I or anyone here can do is speculate as well--what does the shop say?
