I have BBK LT's and they fit great, Mac fits good too, just the material isnt as good as kooks and ARH LT's, and i've heard the ceramic coating on the cheaper headers dont last as long.
for the gears, i have 4.10's and at 70 mph the rpms are at about 2400 in 5th gear, so thats good for me, i dont cruise any faster than that on the highway, but if your friend does maybe 3.73's would be better. but w/ just bolt ons 4.10's are good for getting some spring off the line.

I have no idea about the header size, but I know that if you do put LT's on your car, the check engine light comes on..so you have to have a tune for them. (don't know if your bro in law planned on a tune or not) shorties, however do not need a tune. If you were to go with LT's I'd go with Kooks. As far as emissions on an OR pipe..I have no idea..I run my stock exhaust still. I do know that Kooks LT's with an OR pipe and Magnaflow Magnapacks sounds amazing though. My only mods are a AFE stage 2 CAI, one of the best in my opinion. 19 hp and 22 ft lb tourqe.
