could a blown fusilbe link causes the battery cable to melt in half?

check your positive battery cable for chaffing. if it melted the cable is has to be an unfused short or else it would just blow a fuse.

Holy crap, I'm surprised the battery didn't go kaboom on you. I think I'd be scared to death to try plugging it back in again.

I get nervous every time I reconnect and get the "normal" sized spark and quick horn blip.

Stang is back in action. New B+ cable re-installed with new alternator. Run great and no more big sparks.
