Problem that's got everyone stumped...including Ford

Same problem here but most of the time the rear seal leak splatter makes it look worth than it is. It comes out very very thin, almost a mist, so it's a extremly slow leak. Any time the car is on the lift do a quick fluid level check, I think you'll see it's still where it needs to be. If not then you do have a problem that's out of the norm.

This is the Mrs talking here so forgive me for being vague...I don't want to sound like a complete idiot!
After some more tests that Ford Engineering requested the dealership do, this is the conclusion they came to: they have absolutely no idea what it is and they give up and are leaving it up to us. Great, huh??
As to just replacing the trans, we have tried to get the dealership to talk to the warranty company about replacing it, but the warranty company has said that unless we/the dealership can show them a broken part, they are refusing to pay for anymore work. And unfortuantely, our $$$ situation isn't where we can just go out and buy a new tranny out of pocket.
I guess we will just watch it and see what happens. If the leak gets worse or any of the noises get worse, we will do something then. As someone mentioned before, the leak IS very slow, and at one point, was like a fine mist as evidenced by the residue all over the place.
Love this car to pieces and it has great sentimental value to both of us, but we are seriously considering selling it because this is just such a headache.
We are thinking about going to the Mustang Club of America show in Pensacola the end of this month...anyone else going??

They checked the rear output shaft and could only detect a .002 variance which they said falls in the normal range. Ford engineering recommends this:
Check to see if the driveshaft needs to be balanced and have it done (no one within 2 hours of where we live does it, so gotta find a reliable mech.).
Install a performance aluminum driveshaft
Rebuild or install new trans.
I am hesitant to install a new trans not only because of the $$$, but I would like to keep the numbers matching. Is the VIN stamped anywhere on the trans??
I still have a year left on my extended warranty, but since it isn't through Ford I have also considered canceling that policy, getting a partial refund, and getting a warranty through Ford, which is guaranteeing to pay for a new trans.
Not sure what we're going to do yet, but I do know that the trans rattled all the way home. It was the noisiest it's ever been.

Was it a rattle sound inside the trans or the whole thing shaking? I'm not one to spend the $250 on the alum. driveshaft to save eight lbs., but it being out of balance is a possible culprit. As far as the leak, mine has been leaking (misting) for a long time (fluid strip perpendicular above the the output shaft, I'm sure you have it too) and the fluid level still hasn't dropped below recommended level. I wouldn't worry about the leak, just the rattle.

my thoughts exactly. Don't know how much a balancing costs, but if it's a significant amount I'd just scrap the darn thing and get the alum. one. If it's not the problem, atleast it narrows it down. I feel your pain.

It shifts fine? If it does, then that almost without a doubt eliminates any internal transmission problems. If that rattle was internal, I don't think it would take this long to leave you on the side of the road. My 2009 GT rattles like crazy over bumps and between shifts. No idea what it is for sure, but she shifts smooth and hasn't broken down yet after 16k miles. If I were you guys, I would drive it and see what happens. I say this because your Mach is still under warranty for another year. They say they need an actual broken part in order to replace the trans. If that rattle/leak is trans related, then imo if its serious it'll break something sooner than later. IMO, I think its possible that the rattle and the leak are two different problems. The leak is an issue that quite a few Machs have and usually doesn't affect anything mechanically. The rattle on the other hand could be just about anything. On my S197, its the POS two-piece driveshaft. On ya'lls Mach, it could be the driveshaft, a tranny mount, a loose exhaust bracket, etc.

Yeah, she shifts just fine. The rattle is horrendous now. It "growls" constantly once it's in 5th gear and anytime it's in Neutral after being in 5th gear. It's so aggravating especially since it wasn't this bad before her last trip to the shop.
Gonna meet with the service manager @ the local Ford dealership that's been working on her. Thinking about purchasing a rebuilt trans and seeing if I can talk the dealership into installing it for free. They've been good about working with me so far. Just don't know what direction is the right one to go in, and don't have the money to keep dropping on parts/labor that may or may not (more likely this one) fix the problem.
