I've had the exact same problem since putting on some flowmasters myself. I'll tighten them to the point where I almost break off the bolt and it will start rattling in a few hundred miles. I didn't have that problem before with my other aftermarket mufflers, but the guy who helped me had air tools. I'm pondering going to the shop myself if I'm going to stick with what I have.

Check around all the exhaust hangers and make sure they are not too close to the brackets they sit in. Mine were and the rattle was so annoying.
