humm the door!
Just make a latex shell that totally covers the entire door then sink the door half way into plaster cut along the seam and do the same for the back half. Maybe there is a better way because im not sure how the seam would come out I guess you could sand a lot.

Good luck with putting that in after its made.
After having spent a few days under my dash reworking some electrical, floor work and replacing my heater core,
I can tell you first hand that unless you plan on removing the heater box where the heater core is located, a rigid fiberglass
glove box will never make it up between the dash and the heater box.
This is why they are made of flexible cardboard. The key word "flexible". Its hard enough getting that in without some contorting -
you will not have that luxury with fiberglass.

Unbelievable! Talk about everything BUT the door. I still agree, kinda dumb to do, but hey, if you are itching to make something, do it. Try something a bit more creative, like a scoop or front valance. That will eat up some resin. Or send me a gallon! I can use it...somewhere. Maybe a glove box door or something. Sorry I didn't read your posting more closely. Well, the door replacement.
Since its such a dramatic cosmetic change, do something creative enough to be worth it.
I would say allow yourself the ability to remove it, if it doesn't work out - build a shelf or sleeve that
fits in and around the opening of the dash. Here's a thought - by a couple of plastic model kits of your car.
Make a mold of it from the top and the side. Then, take the casting from that mold and imboss it in the center of your filler panel.
The change will be noticable if its smooth, so why not make it a "classic" focal point. I would be interested in seeing what you come up with.
